well, i didn't read your entire thread, but after getting part way through i instantly thought raid. you could get an ide raid controller card and run your 2 40gig drives in raid 1 mode....i believe you would have to reinstall your operating systems to initially setup your drives for raid 1...worth looking into though
I recommend the RAID option as well. Not sure that an OS reinstall would be necessary.
